3D printing: housings and parts that print right first time and assemble without fitting

Electronics housings, nose cones, brackets and mechanisms for FDM and SLS: material and print orientation for every part, threads in heat-set inserts, assembly clearances, STL with a print map.

CASES

A printed part behaves differently from a moulded one: strength depends on layer direction, threads in plastic wear fast, and clearances depend on the printer and material. So I set the print orientation in the model, not on the print bed.

I design the housing around real components from datasheets: boards, connectors, batteries, cameras. Nothing has to be trimmed after printing.

STL of every part with a print map: material, orientation, infill, perimeters.

A 3D assembly with bought-in components, screws and heat-set inserts, checked for interference.

Drawings with sections where clearances, bearing fits and insert locations matter.

PROCESS

How I do it

DWG-294
METHOD
5 STEPS

Components and loads first, then material and orientation, and only then the shape.

01

Collect real components from datasheets and define what acts on the part: load, heat, vibration

02

Choose the material: PETG for shells, PA12-CF for loaded parts, TPU for damping

03

Set print orientation and walls so loads do not run across layers

04

Put threads into brass heat-set inserts and size screw holes for an insert or a self-tapper

05

Check the assembly for interference and audit the fasteners: every screw, every hole, no floating bodies

PRODUCTION CONSTRAINTS

What to consider before printing

DWG-295
CONSTRAINTS
4 ITEMS

These decide whether a part fits and survives in service.

Layers. A printed part is weakest across its layers. Loaded parts are oriented so force runs along the layers, and they are printed in PA12-CF.

Threads. Plastic wears threads quickly, so RL-2 uses brass heat-set inserts throughout, with M3 screws in ⌀2.7 holes.

Bought-in parts. Sockets for servos and connectors are made universal: the RL-2 9-gram servo socket takes SG90, MG90S and clones, with 1.0 and 0.5 mm shims for height.

Audit before printing. RL-2 was checked for 73 screws and 136 holes, zero floating bodies and only intended interferences. That is how the first print becomes the last.

Both products share the same base: datasheet components, material and orientation for every part, and an assembly audit before the first print.

If you already have a printer and material, say so: tolerances and orientation will be set for them.

FAQ

FDM and SLS: shells in PETG, loaded parts in PA12-CF, damping in TPU. Process and material follow the loads and the series size.
Often yes, for small series and moderate loads. I check what acts on the part and tell you whether plastic holds or where a metal insert is needed.
With brass heat-set inserts. Screw holes are sized separately for an insert or a self-tapper, so threads survive repeated assembly.
STL of every part with a print map, a STEP assembly and drawings with sections for clearance-critical parts.
Mostly Fusion 360: the STRILA RL-2 drone body and the two-camera nose cone were built in it. The model comes as F3D or STEP and the parts as STL. If your team works in SolidWorks, you get native SolidWorks files.
